Dash airflow disappears under throttle
Air blows normally at idle or while coasting, weakens or disappears during acceleration or sustained highway load, then returns when you lift off the throttle. On 2003–2005 Astro/Safari 4.3L vans this is often a vacuum problem — the blower keeps spinning, but the mode doors redirect airflow to the floor or windshield. Confirm before you replace anything.

Listen to the blower, then feel every outlet. If the fan sound stays the same and air simply moves to the floor or windshield when you accelerate, this is a mode-door / vacuum issue — not a dead blower.

What is often actually happening
- Blower motor is still spinning at the speed you selected.
- Manifold vacuum drops under throttle. Weak vacuum + a leak = mode doors spring toward their default position (usually floor or defrost).
- As soon as vacuum recovers (foot off pedal), the doors return and dash vents ‘work’ again.
- A cracked hose, brittle connector, failed reservoir, or backwards check valve prevents the system from holding vacuum long enough to keep the dash mode selected.

Test procedures
Repair order (least invasive first)

Replace visibly deteriorated rubber connector sections and any damaged plastic tubing, using automotive vacuum-rated hose/tubing with verified matching inside diameter.

Confirm every connection is tight, seated on the barb, and free of kinks. Replace one run at a time and photograph it before removal.

Test the one-way check valve on a hand vacuum pump. Replace only if it fails or is physically damaged.

Isolate and test the reservoir and its nipple. Replace if it will not hold vacuum.

Inspect the firewall pass-through and any accessible cabin-side lines. Look for chafe, heat damage, and disconnected joints.

Only then investigate blower electrical supply, high-speed relay, connector heat damage, grounds, and motor current draw — and only if the earlier tests confirm true blower-speed loss.

Common mistakes
- Assuming the blower motor failed because face-level airflow disappeared.

- Breaking brittle plastic nipples by yanking hoses off cold.
- Ignoring a cracked reservoir because the hoses ‘look fine’.
- Treating a routing diagram as universal across every Astro/Safari year and HVAC option package.
